I was thinking about the ball falling through issue and maybe the issue is reverse of how you see it Rob.  I recall with old VP issues such as ball falling through flippers, that sometimes the computer couldn't keep up.  Even though you have a great big rig of a PC Rob, as you state you run with the Alpha slider all the way to the right.  Perhaps this is what is causing the issue?  not saying you should move it to the left, as you said, perhaps some changes can be done to optimize it but just a thought that although the slider to the right is usually not an issue, perhaps its the biggest culprit here.

I already troubleshooted this issue some months ago, so at least for me I get more frequent balls dropping through ramps when the slider is further left, though it depends partially on how the ramps are made.  Besides, it only takes a minute just to make a duplicate of all the alpha ramps & set them to solid, invisible & collidable, then all of this becomes a moot point as the ball never falls through solid ramps.  Also, it has always been known that the ball can do some strange things when it comes in contact with alpha ramps, so you never want to rely on them as collidable objects.  In this case, think of the alpha slider as adding & removing control points.  The further to the right you have the slider, the more control points get added to smooth things out, & the fewer chances for there to be holes that the ball can fall through.  The further left you have it, the fewer control points, the more chance there is for balls falling through.

I actually find it to be good practice when using an actual alpha ramp to use as few control points as possible in the editor while still having the ramp look good.  Not only does this optimize performance, but it also allows for the alpha slider to better control how the ramps look.  It also helps to prevent the above problem, but since like I said I think its a better practice to not rely on alpha ramps for contact anyways.
